PLC-Based Metal and Non-Metal Sorting Conveyor Simulator with HMI Monitoring

Abstract

Automation of sorting in conveyor systems is determined not only by the sensor's ability to recognize materials, but also by the synchronization of object transport speed, actuator response, PLC logic, and information presented through the HMI. This study aims to design and build a PLC-based metal and non-metal sorting conveyor simulator, implement inductive and capacitive sensors, integrate an HMI as a means of monitoring and control, and test the performance of automatic sorting. The method used is quantitative experimental research through hardware design, Omron CP1H PLC programming, I/O and HMI register mapping, and testing of PWM voltage variations on the conveyor motor and JGY-370 actuator. The results show that increasing the conveyor voltage from 3 V to 10 V reduced the travel time of metal objects from 7.34 s to 2.05 s and non-metal objects from 9.85 s to 2.94 s. In actuator testing, a voltage of 6 V produced 100% accuracy for both material types with a cycle time of 0.84 s for metal and 0.79 s for non-metal. Voltages of 8–10 V accelerated the cycle but reduced accuracy due to overly aggressive pusher movement. The best combination was obtained at a conveyor voltage of 10 V (theoretical 37.5 RPM) and an actuator voltage of 6 V. The main finding of this study is that the optimal setpoint is not identical across subsystems; separating the speed settings of the conveyor and actuator is key to achieving a sorting process that is both fast and accurate.
